I still consider Regolith to be my best work. It looks great, the closest to a real sword in size and shape that I have been able to make. It's lightweight and easy to use. So I use it a lot and it wears out my sheath. I've had to fix up my original sheath many times. It's probably more tape than cardboard tubing at this point. I've added some thin pieces of metal to it to straighten it out and used a coat hanger to make some kind of handle thing. It looks like a mess, but I still like it and will probably keep patching it up rather than throwing it out.
A while back I tried to make a sturdier sheath with a piece of aluminum window frame. The frame would be able to endure the blade side of constant sheathing and unsteathing. Unfortunately, the staight egde of the frame couldn't match the curve of the sword, so it poked out at the end, resulting in the awkward bulk I had to make at the tip. It's odd-looking, but it works well enough.
Recently, I've made my newest sheath out of just a cardboard tube. This time I spent some time to carefully flatten and bend the tubing to better fit the shape of the sword. A little packing tape helps to hold its shape. It almost fits like a glove, as it should. However, I'm sure it will wear out eventually if I use it all the time. But, it looks nice.
I had an idea to make a sheath purely out of metal with a larger pipe, but it would be difficult to shape it right to allow Regolith to enter and exit smoothly. Whereas a cardboard sheath can change it's shape slightly to allow for a smooth unsheathing, a rigid sheath may not work so well. I'd still like to try, but I don't have the proper material. Such is life.
